New powerhead has a bad piston. Old one has 4 bad pistons.
Can't afford a nice boat. Gotta make a cheap one nice enough.

All I can think of is to use loads of releasing fluid applied twice a day for a week. Then maybe heat the manifold up and tap it around using a copper hammer until it frees from the bolts. Releasing fluid is not very effective but you are in a bad place. Once the manifold is off you can use mole grips on the broken bolts to turn them out. It should work. I just hope you can do it without damaging the head.

I'd avoid jamming anything metallic between the manifold and head for the sake of the head. Any damage that needs doing should be on the manifold.

I am presuming that there are no more bolts holding the manifold on.
      WTF are "mole grips"?

Its a 120 force outboard power head. Old one is a 120 l drive. The blocks look identical. I gotta pop the new one apart and double check, which I gotta do anyway to replace the piston.

        One piston is already new.

        Another hundred bucks or so.

        Le sigh.
What boat? A 120 Force implies a 19 or 20 footer from around the 1990 model year.

I am asking because we may be approaching the point of diminishing returns here, especially based on your signature....

            Vice Grips ...... mole grips

            Pistons ....... slugs

            Ignition distributor ...... dizzy

Casting core plugs ....... freeze plugs

            Engine ....... motor

It's all a result of the degradation of our English language!  :S

I do like Bob's definition of mole grips!

Piston should be on my doorstep.

              Its a 1990 Capri cuddy with a 120 force and L drive.

Its well past the diminishing return phase.

But I'm still in it less than approximate value, and will shortly have more new parts than old.

I don't give up easy. Every part I replace is one more part I shouldn't have to worry about.

With that said......my next boat will have a more conventional drive.

                    Soooooo
                    life has been busy.
But I'm in the process of swapping stuff over.

This thing has to have been running on either magic, or hopes and dreams.

                      Well.
Got into this a little more. My original engine has rust damage on the crank journal for number 4 cylinder. The replacement engine has 3 broken Pistons and one new one. The cylinder bore for number four in the replacement engine is scored really bad so I just decided to use it for donor parts. The connecting rod for the new piston has been tightened wrong and is no good. The number three main bearing shell is shattered. The locating pins in the main bearing bore are smashed. So this new engine is going to donate one piston a couple rods and a crankshaft to my original engine. This is great fun.

So....necro-threading, but it's on the mend.
I haven't given up, just busy.
I got all the salvageable stuff together, new pistons etc.
It's on the way back together now.
My next boat will be a conventional I/O !! lol
